One example encountered was the constant venting of steam at one chemical plant. After thorough analysis, several process control changes were implemented that did not affect process reliability, throughput, or product quality. The process control changes resulted in over $1,500,000/year in lower steam costs.

Another example was reducing the fuel consumption on a final product spray dryer. By benchmarking the natural gas consumption per ton of product on each shift, it was discovered that one shift consistently used over 20% more fuel per ton of product than the mean usage of the other shifts. After analysis, the cause was determined and corrected. This one small process change resulted in over $200,000 year in natural gas savings.
